# Thermocouple Wire Diameter — How to Choose

> Wire diameter affects response time, mechanical strength, electrical resistance, cost and service life. This guide explains the trade-offs.

> φ0.5 mm is the general-purpose baseline; halve it to speed response 4×.

| Diameter | Response time* | Resistance/m | Strength | Cost factor | Best for |
| --- | --- | --- | --- | --- | --- |
| φ0.025 mm | ≈0.003 s | ≈1,900 Ω/m | Very low | 10× | Ultra-fine sensors, research |
| φ0.10 mm | ≈0.05 s | ≈120 Ω/m | Low | 3× | Fast-response probes |
| φ0.25 mm | ≈0.3 s | ≈20 Ω/m | Low–moderate | 1.5× | Laboratory, thin probes |
| φ0.50 mm | ≈1 s | ≈5 Ω/m | Moderate | 1.0 (baseline) | General purpose, most common |
| φ1.00 mm | ≈4 s | ≈1.2 Ω/m | Good | 0.8× | Industrial furnaces, long runs |
| φ2.00 mm | ≈15 s | ≈0.3 Ω/m | High | 0.7× | Heavy industrial, exposed |
| φ3.00 mm | ≈35 s | ≈0.13 Ω/m | Very high | 0.6× | Corrosive environments |
| φ5.00 mm | ≈100 s | ≈0.05 Ω/m | Maximum | 0.5× | Structural, molten metal |

## Choosing a diameter

1. **Fix the response-time target first** — it sets the upper limit on diameter.
2. **Check the run length** — beyond 10 m use φ0.5 mm or larger, or extension-grade cable with heavier conductors.
3. **Check for vibration** — choose stranded rather than solid wherever the wire moves or cycles thermally.
4. **Confirm the mechanical life** — increase diameter until the planned replacement interval fits the maintenance window.

## Response time

**Halving the diameter reduces response time by roughly 4×.** If you need fast temperature feedback (e.g. engine test cells, thermal profiling), choose the smallest diameter your mechanical constraints allow. Bare wire responds faster than sheathed, and stranded responds faster than solid of the same cross-section.

## Mechanical life

**Doubling the diameter roughly triples the fatigue life.** For vibration-prone installations (turbines, automotive), choose stranded wire at the largest diameter your thermal response requirements allow. For static installations (furnace walls), solid wire at φ1.0–3.0 mm is standard.

## Electrical resistance

Thin wire has high resistance — φ0.025 mm **Type K** is ≈1,900 Ω/m. **Long cable runs with thin wire will attenuate the EMF signal.** For runs longer than 10 m, use φ0.5 mm or larger, or switch to extension-grade cable with heavier conductors.
